The Challenge
A regional food processing facility was paying to maintain separate native iOS and Android apps. The apps were expensive, but they still failed in the place where the team needed them most: the production floor.
Staff needed a tool that worked on tablets and phones across the facility. Managers also needed production data to sync back into business systems.
Critical pain points
- $8,000 per month in maintenance costs for two native apps
- $96,000 per year spent before new features could be funded
- No reliable offline mode in production areas
- No clean integration with backend production systems
- Limited real-time production visibility
- Security concerns around sensitive production data
- Disconnected data between production and management
Our Solution
We replaced both native apps with one Progressive Web App. The PWA worked across tablets, phones, and desktop without separate iOS and Android codebases.
Why a PWA fit
- The app was internal, so App Store distribution was not needed
- Staff needed cross-device access more than native-only features
- Offline use mattered more than platform-specific UI
- A single codebase reduced future maintenance
- Managers needed faster production data, not another disconnected app
Core features
- Backend integration for total daily production tracking
- Workflow mapping for production processes
- Secure PIN-based authentication
- Local encryption for sensitive data
- Offline mode with sync when connectivity returned
- Real-time production dashboard
- Production metrics and reporting
- Cross-device support for tablets, phones, and desktop
Technical approach
The backend used Laravel APIs. The frontend used Vue.js, service workers, and IndexedDB for encrypted offline storage.
Redis supported dashboard performance. A sync queue retried updates when connectivity returned, so staff could keep entering data during network gaps.
Rollout
We started with one production line. After the pilot succeeded, the system expanded facility-wide with staff training on the new PIN-based workflow.
The Results
Before and after
- Before: two native apps, separate iOS and Android maintenance, no reliable offline mode, and weak production-system integration
- After: one offline-ready PWA, one codebase, real-time dashboards, and synced production data
Cost savings
- Reduced monthly app maintenance from $8,000 to $400
- Cut maintenance costs by 95%
- Saved $91,200 per year
- Removed the need for separate iOS and Android development teams
Operational improvements
- Real-time production visibility for managers
- Offline data entry for production staff
- Stronger security through encryption and PIN authentication
- Consistent workflows across devices
When this approach makes sense
A PWA is a strong replacement when an internal app needs cross-device access, offline workflows, secure data entry, dashboards, and integration with existing systems.
Native apps may still make sense when the business needs heavy device-specific features, public App Store distribution, or complex hardware integrations.
"Moving from two separate native apps to a single PWA was a game-changer. We're saving $91,200 annually, but more importantly, we now have production data integrated with our business systems. The offline capability means our team never stops working, even in areas with poor connectivity."
